    Clearance question

Trying to build something like this. How much smaller should the door be to the frame. Width wise. The rails of the cage will be 2" thick and the door rails will be 1.5".

I reject your reality and substitute my own.

You can make it very close (1/16" or so), creating a very pleasing impression. Just use a block plane to back-bevel the stile on the latch end.

Is your dog a chewer and have you crated it before? One of our dogs does
fine in the crate, the other not so much. That second dog also chewed up
a wooden entry storage unit and the edge of an IKEA coffee table--no big
loss on that one. He would definitely chew his way out of that wooden crate.
Maybe coat it in that sour apple spray when you're done.

+1 on sour apple spray - my Lab was a wood chewer as a pup, so kept her metal crated at night. She tried to chew the molding off one of the door frames - the sour apple spray cured it.
