Tolerances are off
I had the same problem with the same project. It seems that a half inch piece of steel can be off by .003 +- and that will not allow the pillow blocks to fit onto the steel rod. I took my assembly to a machine shop who honed the shaft to one-half inch. It was difference between cold roll steel and hot roll steel. You (and I) used the wrong kind. Let me know if you need some more help with this. BTW, I need help with the handle, but it is really neat to run boards through the sander.
