Ok everyone, I have completed the fix to my BT3K, and here are some pictures. Caveat: Please be kind, my welds are not the most stellar, but adequate for this application...
my camera was set on macro, and MAN does it show every detail! (Taken with a Konica Minolta A2)
Well as I had stated in my original post, I profile matched a peice of 1/8' steel to the boss, and welded a 9/16" - 12 pitch nut to this bracket. This first initial picture is taken with the motor upside down to get some light on the subject. The red fluid on the bracket is locktight thread locker on the 10-32 screws.

The next few pictures show different views of the bracket and how it was attached to the boss.



Below is a quick picture of the jack screw in the housing.

Finally a shot of the clearence to the components (gears) in it's lowest position.

I used some spray on Graphite lubricant on all moving parts including the jack screw, and stainless shims. It works like a Charm! the saw raises and lowers like new.
One other repair I made to the saw was the the crank handle. I will post a new topic for archives sake on that repair..
