With regards to shipping via USPS Flat Rate, they have two boxes. I am wondering by how much can I deform one of those boxes and them still let me get away with it? Like if I have something that won't fit without the box significantly bulging will they still ship it?
how much can I deform a USPS flat rate box?

From USPS Web site.
• The contents of the flat rate box must be neatly contained inside of the box with adhesive packaging tape.
• The box must close securely and retain its shape when taped with adhesive.
• The shape of the box may not be changed or enlarged to fit its contents.
I have found some local Post Offices and Post Masters, and clerks will let things slide, others won't budget from the strict rules. Once it's in the system it should be good. Try it, they most your out is your time. I believe the boxes are free.Ric

Those free boxes are one of the best ideas the post office came up with.
There are several large flat rate boxes with an $8.10 fee available. Some times they are kept behind the counter and you have to ask for them.
Other than the above, I hate going to the post office.Bob TuttleComment

They have more than two sizes. I have 3 here at home and I know that the local PO has some longer tube type flat rate boxes as well.
Ask around and you may find what you need.
Tuttlejr, good news. They will ship you cartons of 25 boxes for free so you don't have to go to the PO! I got mine through Ebay website but USPS website has them as well :
